Power Cable Ageing Is Decided by Heat Moisture and Voltage Stress

A power cable rarely fails the day the breaker closes. It fails years later, when three ageing mechanisms — thermal, electrical and environmental — have quietly consumed the insulation margin built in at manufacture. Thermal ageing is governed by Arrhenius chemistry: reaction rates roughly double per 8–10 °C of temperature, which is why the engineering rule of thumb says sustained operation several degrees above rating can halve insulation life. The 90 °C conductor limit of XLPE is not a ceiling to work toward; it is a design point for continuous duty, and load cycles, poor ventilation in ducts and clustered circuits all push a cable toward it permanently. Electrical ageing in XLPE has a characteristic signature: water treeing. Where moisture, electric stress and microscopic imperfections coexist, tiny water-filled chambers grow — vented trees starting at the screen-insulation interface, bow-tie trees within the insulation wall. They barely conduct at first — until one converts into an electrical tree, after which breakdown follows within hours or days. Decades of utility study make water treeing the dominant failure mode of medium voltage extruded cables in wet ground, and the reason dry-cure processing, voltage stabilisers and tree-retardant XLPE exist at all. Environmental ageing decides how hot the first two get. Buried ampacity rests on soil thermal resistivity: good trench backfill is specified around 1.2–1.5 K·m/W and ordinary native ground near 2.5, while dry sandy soil can exceed 4.0 — a cable sized on table values then silently runs hotter than calculated, accelerating both thermal and electrical ageing in one stroke. Sheath damage during laying starts the process by admitting the water. Life extension is therefore procedural: size with measured soil data, test outer-sheath integrity before backfilling, run after-installation partial-discharge acceptance where practicable, and keep loading inside the thermal design. A 30-year rated power cable is a conditional promise — the conditions are heat, moisture and voltage, and the owner controls all three.
